Advanced 3D Printing with Wire Deposition for Electrics Projects

Disney researchers developed a 5 axis 3d printer that can also lay metal wire for electric and electronic devices. Wires can be fixated by extruding plastics on it. Since it moves in 5 axis, it can make overlapping wire coils and other intricate geometry objects. 




































Project description by Huaishu Peng:
We introduce a new form of low-cost 3D printer to print interactive electromechanical objects with wound in place coils. At the heart of this printer is a mechanism for depositing wire within a five degree of freedom (5DOF) fused deposition modeling (FDM) 3D printer. Copper wire can be used with this mechanism to form coils which induce magnetic fields as a current is passed through them. Soft iron wire can additionally be used to form components with high magnetic permeability which are thus able to shape and direct these magnetic fields to where they are needed. When fabricated with structural plastic elements, this allows simple but complete custom electromagnetic devices to be 3D printed. As examples, we demonstrate the fabrication of a solenoid actuator for the arm of a Lucky Cat figurine, a 6-pole motor stepper stator, a reluctance motor rotor and a Ferrofluid display. In addition, we show how printed coils which generate small currents in response to user actions can be used as input sensors in interactive devices.

While this project looks interesting, wire deposition with 3d printer head is not new in DIY world. Spoolhead was a RepRap project in early 2010 that did something simillar.

Automatic Design of 3D Printable Robots by Disney

Disney Research released their software demonstration which shows how it is possible to automatically design 3d printable robots that can move with different cinematic and motion systems.

You basically just input what you want a robot to do and algorithms calculate the 3d printable design. I see dark future for human engineers job security.

Now it is used for small robotic creatures, but I can see it being used to developed large military mechas or smaller mission customizable war bots.




From project description:

We present an interactive design system that allows casual users to quickly create 3D-printable robotic creatures. Our approach automates the tedious parts of the design process while providing sample room for customization of morphology, proportions, gait and motion style.
The technical core of our framework is an efficient optimization-based solution that generates stable motions for legged robots of arbitrary designs. An intuitive set of editing tools allows the user to interactively explore the space of feasible designs and to study the relationship between morphological features and the resulting motions. Fabrication blueprints are generated automatically such that the robot designs can be manufactured using 3D-printing and off-the-shelf servo motors.
We demonstrate the effectiveness of our solution by designing six robotic creatures with a variety of morphological features: two, four or five legs, point or area feet, actuated spines and different proportions. We validate the feasibility of the designs generated with our system through physics simulations and physically-fabricated prototypes.

Disney Makes Connector Design Automatic

Disney Research developed the software to automatically designs 3d printable connectors. It looks amazing if it really works as described.

Where will this invention go? What will happen to it? It will probably end up in some corporations intellectual property portfolio.

We present AutoConnect, an automatic method that creates customized, 3D-printable connectors attaching two physical objects together. Users simply position and orient virtual models of the two objects that they want to connect and indicate some auxiliary information such as weight and dimensions. Then, AutoConnect creates several alternative designs that users can choose from for 3D printing. The design of the connector is created by combining two holders, one for each object. We categorize the holders into two types. The first type holds standard objects such as pipes and planes. We utilize a database of parameterized mechanical holders and optimize the holder shape based on the grip strength and material consumption. The second type holds free-form objects. These are procedurally generated shell-gripper designs created based on geometric analysis of the object. We illustrate the use of our method by demonstrating many examples of connectors and practical use cases.

Disney 3D Printed Robotic Skin Will Touch You

Disney developed a method to 3d print a soft robotic "skin" to give future robots a more humanoid touch to interact in natural way with real people.

Disney finds a way to control object elasticity with internal microstructures

Disney research found a technique control and model elasticity of 3d printed objects with different internal structures. I only hope this research and software will not remain trapped inside corporate structure forever. We need those abilities also in our models :-)

Disney develops innovative textile 3D printer for soft objects

Disney researchers have developed a completely new 3d printing technology for making soft objects out of textile. They call it "Layered Fabric 3D Printer for Soft Interactive Objects". It works by laser cutting fabric layer form a continuous band and then binding them with heat sensitive glue.

Description from the project page:

We present a new type of 3D printer that can form precise, but soft and deformable 3D objects from layers of off-the-shelf fabric. Our printer employs an approach where a sheet of fabric forms each layer of a 3D object. The printer cuts this sheet along the 2D contour of the layer using a laser cutter and then bonds it to previously printed layers using a heat sensitive adhesive. Surrounding fabric in each layer is temporarily retained to provide a removable support structure for layers printed above it. This process is repeated to build up a 3D object layer by layer.
Our printer is capable of automatically feeding two separate fabric types into a single print. This allows specially cut layers of conductive fabric to be embedded in our soft prints. Using this capability we demonstrate 3D models with touch sensing capability built into a soft print in one complete printing process, and a simple LED display making use of a conductive fabric coil for wireless power reception.

3d printed interactive speakers by Disney Research






Disney Research is rely pushing many new inventive 3d printing technologies and projects. Looks like the next generation of toys will be 3d printed.
This is a 3d printable speaker that can reproduce hearable sound and interact with your computer by emitting a sound that human hearing can not perceive.

Abstract:

We propose technology for designing and manufacturing interactive 3D printed speakers. With the proposed technology, sound reproduction can easily be integrated into various objects at the design stage and little assembly is required.
The speaker can take the shape of anything from an abstract spiral to a rubber duck, opening new opportunities in product design. Furthermore, both audible sound and inaudible ultrasound can be produced with the same design, allowing for identifying and tracking 3D printed objects in space using common integrated microphones. The design of 3D printed speakers is based on electrostatic loudspeaker technology first explored in the early 1930s but not broadly applied until now. These speakers are simpler than common electromagnetic speakers, while allowing for sound reproduction at 60 dB levels with arbitrary directivity ranging from focused to omnidirectional.

Disney will 3d print your felt teddy bear




Disney Research released this video and paper about 3d printing soft felt structures with active components such as electronics. They basically show how to 3d print a high tech felt teddy bear or other soft toys. Mehtod could be described as additive 3d knitting.
The machine they are doing it on looks like DIY printer type machine, however I don't think they will open source it.
It is possible this will be commercialized ...

AIREAL - 3d printed haptic feedback with air vortex pulse

Disney research is really getting into 3d printing and cutting edge technologies.

AIREAL is a new low cost, highly scalable haptic technology that delivers expressive tactile sensations in mid air. AIREAL enables users to feel virtual objects, experience dynamically varying textures and receive feedback on full body gestures, all without requiring the user to wear a physical device. AIREAL is designed to use a vortex, a ring of air that can travel large distances while keeping its shape and speed. When the vortex hits a user’s skin, the low pressure system inside a vortex collapses and imparts a force the user can feel. The AIREAL technology is almost entirely 3D printed using a 3D printed enclosure, flexible nozzle and a pan and tilt gimbal structure capable of a 75-degree targeting field. Five actuators are mounted around the enclosure which displaces air from the enclosed volume, through the flexible nozzle and into the physical environment. The actuated flexible nozzle allows a vortex to be precisely delivered to any location in 3D space.

I can see that this is a technology which is simple enough that someone could make DIY version of it. Also: one could make an entire room covered in AIREAL like arrays ...
