Materials for Extreme 3D Printing, Talk by Walter Voit

Here is a great talk at Google about more advanced 3d printing materials and their properties. The talk is delivered by Walter Voit.

Talk description:
Adaptive 3D Technologies makes the toughest - and softest - 3D printed polymers on the market by creating custom materials specifically designed to be 3D printed. Advanced processing techniques eliminate anisotropy and result in durable, high quality parts that can be used directly in practical applications far beyond current stereotypes of 3D printing (prototyping). Walter Voit is the president of Adaptive 3D Technologies and an Assistant Professor in Materials Science and Engineering and Mechanical Engineering at The University of Texas at Dallas.

Factory In A Closet

Spiritplumber developed a small DIY digital fabrication manufacturing cell in his closet. He has made and installed a 3D printer, hybrid tool (extruder / laser cutter / liquid printer) and organometallic filament maker.

Very cool setup Spiritplumber! :-)

Do you see a smoke detector surrounded by burn marks? :-) Lesson to be learned there ...

First Projects on New CNC Router

After building my CNC router and getting things tuned up I've had some time to finish a few projects.

Engraved Signs

For holiday gifts I made a few name plates for friends and family. Two of the signs are for some of my fellow sculptors at West Huron SculptorsRobert Ongaro and Yuni Aaron. I put some Golden Oak stain into the carved areas to heighten the contrast.

The latest updated of Autodesk 360 Fusion included an Engrave toolpath. It's quite simple to use - select the text and the tool and Fusion does the rest - moving the tool up and down so the sides of the cutter align with the edges of the text.

In the image below the lower blue line is the path of the tool tip. You can see it moves deeper in the wider areas and retracts at the ends of strokes.

The fonts I choose to test out were these:
I had no trouble cutting any of them.

One side effect of being a woodworker for many years is you have LOTS of wood scraps. Off cuts and small pieces accumulate over time so it's great to have little projects like this to make use of the wood. I used some left over tiger maple, quartersawn white oak, and walnut to make these.

The tool for this work is a 60 degree sign making bit. It uses a single solid carbide inset knife. I got this one from Tools Today. This insert knife actually came loose during my first test cuts. I didn't notice until it was done with one piece. The wild chattering which was taking place chipped the tip and the edge. I'm glad it didn't come fully loose - yikes. Anyway, it still works well enough to produce all the signs above. It does need to be replaced though.

The spindle speed used was 12000 RPM. The feed and plunge rates were 100 IPM.

Acrylic Guitar Templates

In cutting guitars it's important to get the router origin perfectly aligned with the wood blank. In order to help with this I routed some clear templates out of 1/4" acrylic. The origin is at the bottom center of the guitar body. Align the template, mark the bottom with a pencil, zero the tool point in X and Y to that origin and things are ready to cut.

Here's the template for the Jazzmaster:

And the Telecaster template:

These are cut with this tool, one flute, sharp point, scalloped back edge - specially made for acrylic and other hard plastics: Spiral O Flute from Tools Today.

More Guitars

I cut fifteen more guitars for Wallace Detroit Guitars. These were he first ones I did on my machine.
The flats and a few finished guitars:

The flats are screwed to the spoilboard. A few tabs hold them in place. These are easily removed via a bearing guided straight cutter bit at the router table.

Ready for pickup, further custom routing, and finish. More details on the cutting, with the University of Michigan routers, is available here

Newer Work

Here's a post about some newer work done on a rotary axis I added to the machine.

Here's a project cutting acrylic and assembling into a figure

The Value of NCSIMUL Machine in Higher Education

This past month, SPRING Technologies participated in a 2-day NCSIMUL training organized and performed by re-seller, Cognisco Technologies Inc. which was hosted by the Wentworth Institute of Technology where educators of various academic institutions explored the benefits NCSIMUL can offer for manufacturing programs in trades and Higher Education.

Due to NCSIMUL Machine's ease-of-use, power, and myriad of features, attendees expressed the flexibility that this unique virtual machining environment offers in a classroom setting. These factors include: accessibility; NCSIMUL is Windows/PC compatible and can be downloaded directly on a student's PC. It only requires a short training and students can conveniently write their own manual G-Code, test their CAM posted outputs and visualize projects in record time. NCSimul can also be supplied with optional 4 and 5 axis CNC machines, which allows more possibilities to have students extend and improve their programming skills without fear of damaging expensive equipment.

During this training, educators discovered how NCSIMUL can save them hours in reviewing student's codes and grading projects, and as a result, how it lends them more time for teaching. This is owing to NCSIMUL’s capacity to instantly show syntax erros, to simulate the machining in one click to immediately locate any collisions and machining mishaps, and compare the machined part to the original part and spot design errors. Educators can have students build their own machines, tools libraries, and create a variety of exercises for them that range from simple to complex that will foster innovation in the classroom.

For more information on how your precision machining academic program can benefit from NCSIMUL’s power and user friendliness, please directly contact info@cogniscotech.com.

110 / 230 V Mains Powered Heated Bed

12V? Nah ...
Moritz Walter wants to power his print bed from the mains power line with 110 / 230 V!

Project description:
Like many, I'm fed up with the common MK2B heated bed. It has about 1.2 Ω when wired in 12 V configuration and 4.8 when wired in 24 V configuration. Both times it outputs about 120 W of heat when driven by the appropriate voltage, resulting heatup times to print temperature of 10 to 20 minutes.
Heatup time can be reduced to 2 minutes by simply driving it with 24 V while wiring it in 12 V configuration, but well, this almost max out a seperate 500 W 24 V power supply I dedicated to driving the heated bed. Additional requirements for this setup are at least AWG 15 wire and a high current MOSFET or SSR.
The additional cost of a 500W 24 V power supply, high current SSR and heavy wire is not neglectable at all, since the can easily be half of a printers price tag. Also, bulky power supplys and wires do not contribute to the overall design and weight aspects of a 3D printer.
There are many benefits of a mains voltage heated bed: I will be driven directly from mains, skips the need for an expensive power supply and can be driven by a cheap low current SSR without heatsink. It's also cheap and provides a structural support for your printing plate, be it glass, tufnol/garolite or PEI - which silicone heater pads do not do.
Thus, a mains voltage heated bed must exist, and this project is dedicated to make it real. Additionally, this is also an attempt in making this the safest heated bed available. If you have concerns with the design, please share your ideas in the comments.

3D Printed Cytoskeleton Figure Sculpt

I've been searching for an interesting geometric variation to the figure forms I've been sculpting. I wanted to do quick sculpts from live models but use computational geometry to convert them into spatially interesting, geometric forms.

The last sculpt I did I kept very simple. I wanted the proportions correct, but only the basic form. For example barely an indication of fingers or toes. Same for the ears and face. My original ZBrush sculpt is shown below:

(The ZBrush sculpting process is described in this post).

Using ZBrush's Decimation Master and Rhino's Grasshopper I was able to get the geometric form variation I was after and 3D print the result. Below are details of the process.

The first step was to use Decimation Master to greatly reduce the face count. The original sculpt had 1.5 million faces.

Here's the sculpt after reducing it down to only 1,100 triangular faces.

The next step was to use a Grasshopper plug-in called Cytoskeleton. This is a wireframe thickening tool written by Daniel Piker. It will take a triangle mesh and turn every edge of the mesh into a solid suitable for 3D printing. If you want to try this all the Gha and Dlls you need are zipped here. Put them in your Grasshopper Components Folder (in Grasshopper do File > Special Folders > Components Folder).

The Grasshopper definition is super simple:

You specify a mesh, a radius for the thickening, and a Boolean to indicate if you want to use the original mesh or its dual.

The dual of a triangle is constructed by taking its center point (shown in green) and running a line through the midpoint of each edge (shown in black). Connect the ends of these lines with the corners of the triangle. This results in a hexagon (shown in blue). This hexagon is the dual of the triangle.

This is done for every triangle in the mesh. This technique was used for this form.

Cytoskeleton generates a water-tight 3D mesh, ready to print. Here you can see the dual cytoskeleton compared to a mirrored version of the original, decimated mesh.

I used the online 3D printing service Shapeways to print this file. To keep the cost down I made it 10" long. I used their "Strong & Flexible" plastic material. It came out really well.

Here's another variation using a different technique: Tesselated Voronoi Figure Sculpt.

Full Size 3D Printed Acoustic Guitar

Fouche 3D printing well known for their large functional parts like 3d printed car jack, just released the video of full sized fully functional 3d printed DIY acoustic guitar. We have seen 3d printed electric guitars before, but they are simple to make since there is no resonant body.

There have been acoustic guitars 3d printed earlier, but they were small, made from several parts or made on an industrial 3d printer.

This guitar print was made possible due to their large format custom build 3d printer.

Here is video of it being played:

Iteration and Repair of Existing 3d Printed Objects Without Re-printing

I have seen the future! Changing already 3d printed objects without the need to 3d print them again! Group of researchers developed this method that uses multifinctional 3d printer with laser 3d scanner and CNC milling head to make changes to the already 3d printed object to add or subtract from the previous design.

You can also repair failed prints and make changes on the fly. The developers call this system "Patching". It saves a lot of time and material. Imagine spending few minutes repairing object that would take hours to reprint!

Seeing it in action is very impressive:

Hopefully this technique will find wider application and adoption on mainstream machines and design/control software.

Project description:

Personal fabrication is currently a one-way process: Once an object has been fabricated with a 3D printer, it cannot be changed anymore; any change requires printing a new version from scratch. In this paper, we propose a different approach: instead of re-printing the entire object from scratch, we suggest patching the existing object and replacing only the unsatisfactory parts. This saves material and reduces waste, making a first step towards more sustainable 3D printing.
This project is a collaboration between Hasso Plattner Institute and Cornell University.

LaserStacker Makes 3D Objects by Laser Cutting and Welding

Researchers at Hasso Plattner Institute have made several 3d fabrication project with laser cutting and other methods. Here is the new one: LaserStacker where they use a laser cutter to weld together 3d objects.
They even made functional scissors.

Project description:
LaserStacker uses the laser cutter to not only cut but also to weld. Users place not one acrylic sheet, but a stack of acrylic sheets into their cutter. In a single process, LaserStacker cuts each individual layer to shape (through all layers above it), welds layers by melting material at their interface, and heals undesired cuts in higher layers. When users take out the object from the laser cutter, it is already assembled.
This is a project from the Human-Computer Interaction Lab at Hasso Plattner Institute.

Apple and Autodesk Patent Color 3D Printing (Apple patents liquid metal casting also)

OMG NOOOOO ... Apple files a patent for a 3d printer that prints colored objects with color being applied by separate nozzle. Maybe it's a tipe of defensive patenting or some corporate IP strategy. I hope they develop it and make it cool, but after Apple Pen fiasco I'm not getting my hopes up ...

Patent page:

PS: I am really not an Apple fan ...

Update (21.2.2016.)

Autodesk has patented color 3d printing also. Maybe it is the beginning of color patent wars.

http://3dprint.com/74984/autodesk-patent-multi-color/

Update (19.3.2016.):

Apple has filed for a new patent connected to 3d printing and molding technologies:
Apple’s patent application covers a method for 3D printing investment molds to be filled with molten amorphous alloy. These alloys are configured to form a bulk metallic glass (BMG) on cooling. BMGs, (also known as Bulk Amporhous Alloys) are a new class of metallic alloys that are extremely strong, with superior elastic strain limits and resistance under shock impact. They are therefore ideal for the manufacturing of electronic device housings and cases.
